I did not see this answered in the thread. If the lock actuator fails
can the tailgate still be opened/ unlocked manually w/ the key?

I have a hard cover and wonder if something broke would I be able to get the gate down.

Yes the key would unlock the gate and you can open it.

What if the lock itself gets broken. The pop lock moves a lever on the truck's lock assembly. I wondered if that would fall off or break I can't get to the tailgate screws to repair because of the hard cover also locks.

I found that applying dry lubricant to the mechanism fixed the no locking issue.

No problems with mine licking our unlocking, but I was pretty liberal with the grease.

I agree it's pretty loud, but I kinda like the noise haha. It's a pretty serious kerchunk.

Installed two years ago. Works perfectly. Took an hour to install. Best mod for ensuring tail is locked with my F1 top.

What was it that helps as a fix for the loud noise? Sound deadening mat and a cork material between the bracket and tailgate? What cork material?

I had trouble with it locking, but it unlocked just fine. I first tried white lithium grease on the mechanism and when that didn't work, I cleaned it all up and tried an all-purpose grease. The actuator just didn't have enough throw to lock my tailgate. I ended up putting two small zip ties around the protrusion that pushes the locking mechanism, and the extra ~1/8" of bulk on the protrusion has been enough to make it work.

It's been working like a champ for a couple weeks, but I am considering checking in with Pop & Lock to see if they would send me another actuator. The benefit of the Pop & Lock is that they crafted the bracket for a nice install. I think I found the exact actuator they put in their bracket some obscure place online for about $12, but I haven't checked back on it since mine is working well for now. If it quits working and I can't get Pop & Lock to send me a new actuator, I can go the old-school route with the generic actuator and the universal mount that older threads showed for about $10-15.

I am guessing that the zip ties probably quite the noise down as well by striking plastic instead of metal to metal. Correct?

Using the zip ties, it doesn't sound loud to me. It sounds solid but not loud...just a bit louder than the sound of the other four doors locking together. I have my locks set to lock and unlock with one fob push (via TechStream), so everything goes at once.
